A buddy is running them on his 2500HD and he's happy with them. I rode in the truck last week and they didn't seem all that loud to me. His are 285/16's.

Some offroad shops sell beefier torsion bars for half-tons. You can use some from 3/4 & 1-ton trucks too, as long as they are the same length.
Sounds like it may have snapped the pump shaft (shaft that the pulley is attached to, where you check the fluid). I've seen guys with lifts/big tires do that. See if the belt tension is pulling the pulley crooked, or take off the belt and see if it has alot of play in it or falls apart in your...
Replaced mine about a year ago, it was doing the same thing. I did not replace the MC, it still works fine. It is pretty straight forward, but is kind of a PITA. I did it without draining the MC or taking the brake lines off of it. It can be done, but you have to be careful not to bend/kink...
What all did you change during the swap? I believe on the push button transfer case trucks that the PCM sends a signal to the actuator to engage the front axle. Maybe yours isn't getting this signal anymore?
